Just some feedback. Got the cam cap welded, very slight leteral play on the cam now. Probably less than .5mm. KACR had horrendous play, see photos. After reading many threads on Klr650.net about no ill effects after removal, I cut the thing off, but in such a way that it can be welded back on. Checked cam chain and tensioner. Doo and chain. All OK. The noise still persist, but much more subdued. So I will ride like this for now, and just see if it gets worse in time.
Ps. Bike starts much quicker without the KACR. The starter does not turn slower, no kick back, and my battery is 12ah not 14 ah.

With time the starter clutch and torque limiter will fail.
I have recently repaired a case like this.
Replaced the cam as well.
The decompression is press fitted into the cam, best would be to press out the old one and press in
a plug to maintain oil pressure.

Thanks for the reply, and warning.
Many owners on KLR650.net reported many miles with no ill effect. No mention was made about the torque limiter, but seem to not be worth the risk.
What do you think about the play on the KACR? I feel like I should remedy that before reattaching it again. I did remove it so that alignment and attachment should be simple. I noticed that the backing plate was bent slightly and forms a cupped shape, must be due to heat from the original welding process.

There is always quite a bit of play on the KACR.
For me to judge it I would have to have it in my hand.

Torque limiter? Wazzat? (Oh, I googled it - seems to be one of the starter gears)

I removed my KACR about 90 000 km ago and haven't had any issues. All heads that I have rebuilt, have had it removed as well. No issues yet.

A little piece of mind.
However, I appreciate Capeklr's concern, and warning. Obviously there will be more stress on the components, and they are not cheap.
I will leave as is for now. My concern is that with the amount of play on the KCR, it must surely cause excessive vibration on the exhaust cam.
